Getting the Heat Right: How We Cure Giant Rocket Fairings
When you’re curing a rocket fairing, the biggest nightmare is a “cold spot.” If the heat isn’t perfectly even, the composite material can warp or just plain fail. It’s an expensive mistake you can’t afford to make. That’s why we don’t just throw some heaters at the problem. We build custom infrared (IR) lamp arrays that actually cover the whole surface.
Killing the Gaps
Here’s the thing about standard IR heaters: they usually leave gaps at the edges of the reflectors. On a massive rocket part, those gaps turn into “thermal stripes.” Not good. To fix this, we overlap the radiation cones. We figure out the exact beam angle of each quartz tube and offset the brackets so the heat patterns bleed into each other. It basically creates a solid blanket of heat across the entire part. No stripes, no surprises.
Power, Heat, and Not Burning the House Down
We go with short-wave IR tubes. Why? Because we need the heat to soak deep into the composite layers, not just sizzle the surface. But there’s a catch. High-wattage tubes pull a massive amount of power, which can fry your electrical panels if you aren’t careful. We handle this by splitting the array into different zones. This way, you can crank the heat on the nose cone while keeping the base a bit cooler. And we have to keep the gear cool, too. If you push too many kilowatts into a tight space, the housings will overheat. We add forced-air cooling to the back of the lamps so the fixtures don’t just burn themselves out.
The Practical Stuff
We use heavy-duty industrial connectors because the current is no joke. Plus, we make them easy to swap. If a tube pops—and eventually, one will—you don’t want to spend your whole afternoon tearing down the array. You just pull the dead lamp and drop in a fresh one. The real headache, though, is matching the lamp length to the curve of the fairing. We use CNC-machined frames to keep the tubes at a very specific distance from the part. It’s a delicate balance. If the lamp is too close, you get hotspots. Too far? Your cure time doubles, and suddenly you’re losing money. We find that sweet spot so everything just works.
